Grain Dust Explosion Prevention: OSHA Rules and the 3 Ignition Sources

A bucket elevator moving grain is one of the highest fire and explosion risks in a mill. The fuel, grain dust, and the enclosed space are always there. Prevention comes down to removing the ignition sources and keeping dust under control, and most of it is required by OSHA.

Three ignition sources cause most explosions

Research into grain-dust explosions keeps pointing at the same three ignition sources, all on the bucket elevator:

Belt slip, belt rub, and hot bearings

Heat from the belt slipping on the head pulley, the belt rubbing the casing, or an overheated bearing. Catch these and you remove most of the risk.

What OSHA requires

OSHA's grain-handling standard (29 CFR 1910.272) sets the baseline. The key points for a bucket elevator:

  • Housekeeping. A written program to control dust. Accumulation must not exceed 1/8 inch depth within 35 feet of a bucket elevator.
  • Motion detection. The leg must shut down if belt speed drops more than about 20 percent below normal.
  • Belt alignment monitoring. Inside legs must have a device that alarms when the belt is not tracking.
  • Conductive belts on legs purchased after March 30, 1988.

What to monitor, and why it maps to the hardware

The required and recommended monitoring lines up exactly with those three ignition sources:

  • Belt alignment sensors in the leg casing catch a rubbing belt before it heats. See alignment sensors.
  • Bearing temperature sensors on the boot, head, and pulley shafts flag a failing bearing early. See temperature sensors.
  • Speed and motion switches catch a slipping or slowing belt. See speed switches.
  • Plug and level sensors catch a choke before it backs up the leg.

Prevention is the cheap part

Continuous monitoring costs a fraction of one fire. On a bucket elevator it is not optional gear, and much of it is required.

A prevention checklist

  1. Control the dust. Written housekeeping program; keep accumulations under 1/8 inch near the leg.
  2. Monitor the belt. Motion detection and belt alignment on every leg.
  3. Monitor the bearings. Temperature sensors on boot, head, and pulley shafts.
  4. Maintain it. A scheduled inspection program for the belt, bearings, and controls.
